I suddenly started having blend door actuator problems after using my defroster for the first time this year. It is clicking (slipping gears) when the temp control is moved to the cold settings. One test you might try is to remove the electrical connector from the passenger side blend actuator, then change some settings and see if the clicking returns. If the clicking is gone, that should confirm that actuator is the bad one.
